Old holes, new pipe — what lines up and what doesn't

That's the short answer. The longer one is worth reading, because “just reuse the old path” is the single most common thing homeowners ask us to do on a repipe — and it's also the fastest way to end up with a system that's quietly worse than the one you're replacing.

The straps are the whole answer

Walk it back to why the question comes up. From the outside, a water line looks like a cord running through a wall — pull one end, feed a new one in behind it. Inside the wall, it isn't a cord. The plumbing code requires supply lines to be secured to the framing at set intervals, which means your old pipe is pinned to the studs with straps or clamps along its length. Those fasteners are doing exactly what they're supposed to. They also make the old line a fixed part of the wall, not something you thread back out.

On a slab foundation it's more final than that. The original supply lines were poured into the concrete when the house was built. There's no hole to reuse, because the “hole” is a channel through the slab you'd have to jackhammer to reach. That's the reason a repipe on a slab home goes up instead of down — we abandon the buried pipe, leave it sealed off from the water system, and route the new lines overhead. The sizing problem

Why the old holes don't fit the new pipe anyway

Say the old line weren't strapped down, and the house sat over a crawl space, so in theory you could pull a new line through an existing hole. It still wouldn't fit — and this is the part most homeowners never hear.

A water line is sized by the total demand flowing through it. The code has you start at the farthest fixture and add up the demand as you work back toward the main, so the trunk that feeds the whole house carries far more water than any single branch — and runs a larger diameter to do it. The old holes in your studs were bored for branch-sized pipe. Push a properly sized trunk line at one and it's simply too small. You can't just make the old hole bigger, either. The residential building code caps a bored hole in a load-bearing stud at 40% of the stud's depth — 60% only if that stud gets doubled up — and the edge of the hole has to stay at least 5/8 inch from the edge of the stud. Over-bore a stud to force a trunk line through and you've either weakened the wall or bought yourself the job of sistering new studs alongside the old ones. A fresh pathway lets us pick framing that takes the correct hole in the first place.

The protection plate

Here's a detail that separates a real repipe from a fished-through shortcut. Where a water line runs through a hole or notch less than 1-1/4 inch from the edge of a stud, the plumbing code requires a steel shield plate — No. 16 gage, 0.0575 inch thick — over the pipe. The plate is there so that the day someone drives a drywall screw or a picture-hanger nail into that stud, it hits steel instead of your water line.

A brand-new pathway gets those plates installed as the pipe goes in. An old hole you reuse doesn't come with one — and nobody goes back to add shield plates to pipe they threaded through blind. That's a puncture waiting for a remodel a few years out, in a wall nobody will think to check.

The tactic to watch for

The pitch to watch for: the bid that's cheap for reasons you can't see

When one repipe quote comes in well under the others, the reason usually isn't a clever shortcut. It's the part of the job you can't see once the drywall closes.

To hit a lower labor number, a corner-cutting crew reaches for cheap, stiff, uncertified PEX from an online retailer and joins it with flow-restricting insert fittings — then surprises you with the drywall bill and leaves gaping holes a clean, mapped repipe never would. “We'll just reuse the old routing” is that same move dressed up as a favor. It sounds like it saves you a wall cut. What it actually does is skip the trunk sizing, skip the shield plates, and thread the new system down the same path the old one failed in.

You paid to leave that system behind. Running a new one along the same tight, unprotected route puts you right back in it, with a fresh coat of “no-tear-out” over the top. What it costs later is the repipe again: choked pressure now, a punctured line down the road, and a second crew to do it the way it should have been done the first time.

Where the new lines run isn't a call a plumber should make over the phone. A slab home routes overhead and drops down inside the walls. A house over a crawl space or a basement can often be fed from below. The one thing that's fixed on every house: the old pipe stays where it is. Fighting it out of the walls would do more damage than the repipe itself, and it buys you nothing — once it's capped off the water system, a dead line can't leak.

Yes. The lines travel across the attic, then drop down inside the walls to reach each sink, shower, and toilet — so they still pass through top plates and studs on the way to every fixture. Those drops are exactly where the bored-hole limits and the steel shield-plate rule apply, which is why the routing gets mapped before any pipe goes in.
